On headwear the max that we can embroider is 10 characters. Anything more and it starts to wrap around the cap and does not ''present'' very well.

Most hats are a one size fits all. The exception would be any cap that is considered a FlexFit cap and offers a variety of sizes. Those may be your best bet.

I too, have a rather large melon, but I was very surprised how much these caps stretch out and I have a small/medium and it fits just fine...the medium/large was too big

I wouldn't recommend the Crunch Cap for anyone with a larger head size. I would be more inclined to wear a flexfit style cap in the largest size available. This way it offers a little more give with the flexible band for sizing.
